Yes - using an old cover to provide filler rod is a good idea. Not necessary with these as they will be painted. Interestingly, the later cover I used as a donor had a different aluminum composition and color than the early ones.

I have a couple more that need work but I think I'll leave them for another rainy day.....

I got a bit more time today to sand the two covers and finish them off with a coat of aluminum engine paint.

Here are the pair with some epoxy filler to tidy up some of the deeper blemishes. The top one is the one with the rear section welded on.

The weather is pretty grim here so I 'borrowed' my wife's greenhouse to do the painting. To help out I warmed up the aerosol can in a bath of warm water and warmed up both covers with my gas torch.

These have now got their first coat of paint but the weather turned to an icy blast so I'll leave the next coat until things improve a little.

Fantastic piece of repair and restoration work Graham. Look just like new. What paint are you using for the engine parts?

Enthusiasm overtook me a little and I decided to have a go at this rather sorry cover. It had been 'boy racered' at the back with a series of 'go faster' lightening holes.

This one had also suffered a mild case of kickstarter bush cracking but the broken-out piece was still with the cover.

Before my supply of rods dried up I was able to put the brocken piece back in and reinforce a little bit around the bush.

I think I need to do a little bit more thinking with this one as the lightening holes will need damming up somehow or the weld material will just run out. I have bought some fire cement to see if I can use that to make more of a casting around the kickstarter bush. We'll see.....

More rods should arrive next week so we might be able to finish this off at the weekend.

Just realised that I am short of kickstarter gears - the one with the spline to take the kicker lever. If you have anything, damaged or otherwise - I would be happy to buy or trade. I would like to get two if I can.

Nice work Graham, you could fill the holes with ally round bar, leave it short of the face it will save on filler rod or an old welders trick is to put a piece of metal on the backside to stop the filler rod pooling through the hole. I used to use copper for jobs like that but anything that is clean and will take the temperature will do.
