I realise this is an old thread but relevant to one of my wants.

Rob do you have a copy of the Word doc I could have please and is there any further advice you could now add, I notice on the sketch the inside pipe diameter is given as 1 15/16" I assume the 1" is a mistake and it should just be 15/16".

You could probably use cupped style freeze plugs ,from the local parts store, in place of washers. Drill them out for the center tube, the flange on the od would give good support in the exhaust pipe. Thin wall metal electrical conduit might be a good choice for the center tube.

Thanks Graham might be an idea, I don't see them as high-tech so as long as I make a matching pair should be ok. I have some 24mm tube and ordered a couple of 'core plugs', as suggested by Mike, to try, if needed the end piece and support rings could be made on a lathe. Cannot think of anything to use as the cone, maybe just cut 3 or 4 triangles off the end and form a cone that way.
I found these http://www.ebay.co.uk/itm/35mm-dia-Exha ... 1674053386
could be an interesting experiment, I'm still a long way off finishing the bike.
