I have the cable as tight as possible. Everything feels right, but the clutch doesn't disengage (up on center stand, trying to turn the back wheel by hand with clutch lever pulled in). Any ideas?

My push rod can be pushed in easily by hand about an 1/8" and then it hits what feels like a solid metal wall. I know it should be tight, but it just doesn't feel like its pushing the rod in.

Any thoughts?

Do you have any magical tricks like that to make it run with the headlight on. Runs fine until I turn the key to the notch for the headlights. Battery is not healthy; could it be that simple?

Usually for these engines to run well the battery should have at least 12volts and if you turn the lights on and it quits it may be the battery.
See if you can rev it up then turn the lights and see what happens. .....lm
